I have made letters out of 18mm MDF.
The problem I have is that no matter what type of sand paper I use or how hard I sand I am always ending up with a rough edge at the sides.
I have used various grades of paper and also my rotary tool but still no smotheness. Is this fixable or is it just part of using MDF.
I have primed a couple of letters and then giving it 2 coats of acrylic.
The front and back are fine but the sides are still rough and fluffy.
Any ideas.

For standard MDF, you'll need to paint the edges with PVA. When it's hardened, sand it back. Do the same again, then sand back again.
This'll leave you with a sealed, flat, smooth and paintable edge.
